My modified GBA's internals are working.  Pretty much just need to finish the case.  I'm open to suggestions on doing that

Look into something called 'vacuum forming' for the case. On The Screen Savers a guy made a handheld Playstation, and it's case was vacuum formed, and it looked pretty cool.

yes, there are more psychos like me around

vacuforming is the right way to do it, and I've been working up the model use with it out of self hardening clay for the last couple days.  I've really looked into the options, and this is the best.  But it's certainly not very easy.  I have to make a rack to hold it in my oven and then I have to build a vacuum table and buy plastic sheeting which generally cost a lot to ship and most online stores have a $100 minimum.

I first thought of resin moulding with a negative mold, but all the cheap resins aren't sturdy enough and most are clear.  Hell I even thought of using materials like plastic wood,

All things considered I'm shooting for 2-3 weeks until I'm finished with the case.
